Well, after 16 years on the road and 5 years in my ownership, the time has come to give the old girl some serious tender loving care. Daily driving for 4 of those 5 years in all weathers, plus several track days and 150 plus laps of the Nurburgring, have all taken their toll.
First job was the strip of the outer panels and have a better look at the known rusted areas. The scuttle has a nice hole plus a lump of filler behind it, that I guess the previous owner had a hand in.
The area below the washer bottle is rotted and the floor in the corners below where the front speakers are is also rusted. I feel a very large body shop bill coming on......
Next job is to pull the engine and g/box and get the car up on axle stands to pull all the suspension.That should be fun , I'm already about out of space in the garage...

I hope your project goes well.

Mine is going through exactly the same process. I have a huge hole in the baulk head by the throtle cable whole that needs the engine out for better access so have decided to strip the whole car then get the rot sorted by the folk who will fit the cage, respray, rewire and powder coat all the back and etc. then put it back together. The back end of mine seems solid enough.

Have fun. All that bodywork stuff looks and sounds very familiar to me. I don't envy you one little bit. Get a firm quote from your bodyshop before you let them get stuck into it.

When are you planning to have it back together again?

Hi,

a proffesional has done all the work (scuttle, sunroof, above numberplate etc. etc.) 2 weeks ago, now we are waiting for the bloody windscreen, BMW said it should only take 3 days, now we are 3 weeks further  (and over here in Holland it is very sunny at the moment, so even more: )

Peter, I'm not sure when the car will hit the road again.Lets just say if I have to passenger to the Nurburgring next Easter,I won't be happy.

I take my hat off to you i remember your car from the ring last year.Mine was the white e30 with a very similar No plate. I had to get my side skirts painted last month i found various holes in the sill n/s & o/s. And the bottom of the wings have disapered . I have made temporary repairs until winter and the big strip down Good luck

Well done on getting the courage to find out what is hiding behind all those panels. Once the work the is complete you will be set for a further 16 years of happy ownership. Good to hear you are planning on putting it to use on the NS

Yes, plenty!  I'll start another topic in a few days with some close up shots.

Having the workshop and 2 poster lift is a great help to say the least! Looks like you are soon going to run out of room.

Good to see your on the move with it Brian.

Had a real good poke around the rear over the
weekend of mine. Only 2 small surface rust spots,
one under the boot seal about 2cm accross and
some around the inner face of the number plate
lights. But thats all....   but the sills are coming off
next as I have spoted a 'creeper' poking its little head
out!

Front end of mine is pretty good as well. Only a few
small spots and the slight begining of something
under the passenger side of the scuttle, but after
inspection it's not so bad.

Only bad point at the mo is the area under the fuse
box that needs attension really.

Join the club!

Spent last week stripping the Ewok, getting rid of all the sound deadening and cleaning it up prior to spraying, but have found some worriying things underneath all that foam and plastic

Firstly the foot wells were totally sodden with water and although there only appears to be surface rust on the metal, there must be some kind of water leak from the bulkhead. Wouldn't have thought it was the scuttle since this was fixed by ML not too long ago.

Most worrying part is the roof though... It appears that at some point in its life it has taken a really bad knock (possible roll?). Where the passenger seat belt pillar meets the roof is buckled and is suffering very badly from rust (which you can see coming through the sunroof) and there's a lot of filler above this area instead of metal

Other than that, the rest of the car is quite good

I dont quite get why these cars rust so badly... I mean my dad's old Audi 80 Sport ('83) never had a problem... but I'm guessing that's because Audi starting galvanising cars way before even BMW?

Hi Paul - should still be there!

I'm hoping once I've got the usual writing stuff out of the way this week I can get on and sort the car out... just need to attack it with a wire brush, some kurust and white spirit and it should look at least half decent!

Was hoping to have all the suspension sorted by then as well but it's looking a little unlikely atm (waiting on coilovers...), however the new special wheels may be on the car

Little update.Work has been very slow on the car, infact, it's only the second full day I've spent doing anything to it. Here's some not-so nice pics of some more rust.....

The first rust pic is the floor/fire wall /sill area on the near side.Didn't look to bad until I started poking about with a screwdriver...oops

The second shows rust all along the scuttle panel.So new scuttle it is then .

The third is of the off side wheel arch area, and rather worryingly, there's a nice size rust hole right below where the brake line enters and is bolted to the inner wing. This was just a very small speck of rust until I went poking with that damn screwdriver again.

Number shows the rear panel and another nice size hole just above where the exhaust would be.The number plate lights are also rotten.

Oh well, I'm sure it'll look ok again one day

Brian, I know what you mean.....something looks very minimal, untill you attack it with a screwdriver, then you've got a hole almost the size of your fist!!  Not only does the plastic panels hide a multitude of sines, but also the factory sealer and underseal.

Good work though....keep going! Don't think about how you're gonna feel when putting it back together, I am sure there are many of us who will help when we can  I hope so anyway!

It will be worth it in the end. I think your plan to have the shell blast cleaned, at least in some areas, looks like a good one.

I am very impressed with all the tags on the wiring loom.

My one bit of advice is that you should keep up with labelling and bagging up every item and its fasteners. I thought that I had done this in enough detail but still found bits that I could not easily identify when putting it all back together.

Before putting the interior all back in, make sure you go at the car with lots of water to check for any leaks. Mine had a few!

Awesome task you have there. Just finishing the Alpina so know what you are in for. If you need any help with the heavier items, give me a call. Only to happy to help.

Starting project M2 shortly, so I`m sure there will be lots of tinworm as well.

Take your time, and your efforts will be rewarded, and take lots of Photo`s. They become inspriations when you can see from where you have progressed.

Sunny, the rebuild is a tall order for someone as useless as me with a spanner ! But I keep seeing all these nice M3's at show and the Ring and think , I want something like that ! That's the driving force behind it.

Brian, decided to get my Evo2 shell blasted, but I visited the bodyshop and the paint has already been fully stripped off! Just ordered 2 new front wings, rear panel, scuttle panel, outter sills and bonnet. Here we go again!!

Sounds good Paul.Lets see some good pics of all stages of the shell from as is, to complete again Evo2. Do you mind me asking who is do the shell prep and paint ? I'm still looking for someone to do mine when the time comes.

Its being done by a friend of mine who would have done my SE if I thought he could handle my fussyness. But he wanted to have a go, and I have seen his work....as good as the SE finish. Its SGH Bodyworks in Bristol. I will pm you his number if you want it.

I have to say that my Evo 2 didn't look too bad, even with all the parts stripped off it, but removing the paint has shown even more nastyness. It has already had a back panel at some stage in its life, but the one on there has corroded under the rear bumper. Also the rear wings where they join onto the rear panel has corroded too. So I may buy new rear wing half sections and ask him to cut and use to replace the corroded parts. Its gonna take some work, but it'll be worth the hassle.

On a note about the SE, CVS in Cirencester did the bodywork. The finish is superb, but the top coat they used marks so bl**dy easily. We are going to use a different top coat for the Evo2.

I will post some pics once on my PC.

Here you go Brian.....

The last pic is taken from outside the car (OSR behind bumper) looking in at battery tray in boot!!

Its having a new bonnet, scuttle, rear panel, lower rear wing sections, outer door sills (NOT covers!), and "UK" front wings for now. The roof and rear wings had little or no filler but the scuttle was full of fibreglass. There is some nastyness under where the fusebox goes, Uwe was right with this one, it has a hole! Didn't become apparent untill removing the sealer under the NSF inner wheel arch. There is some cracking to the bulkhead too so the shell will be put on a jig, pulled in line if needed (doubt it), welded and strengthened where it had cracked.

I never intended to go this far with this one, as it was supposed to be an everyday driver/engine/management project car, but it should turn out as good, if not better than my black SE. I can't wait to get it back on the road.....me is missing it.  And I now have a C/F Airbox to go on too

Now on the look out for a replica Evo3 rear spoiler and flap.

Also, has anyone got a genuine Evo2 lower rear spoiler too? The one on this one was a cheap fibreglass copy and broke when removing.

Thanks for the pics. Looks like we have similar projects and similar rust ! I was looking under the fuse box last night and found a hole where two panels join near the to the strut top.The scuttle is the same and I also have a rust hole like yours in the back panel,but going into the tray fro the jack and tools.
Are you not going to blast clean the shell now ? Hows the underside of the car ?

Well, I was going to get it blasted, but when I turned up last week, the lads had already put about 3 gallons of paint stripper on it, so now I guess I will leave them to carry on with what they are doing. Underneath is as good as the SE was if you can remember what it looked like underneath?

Mine too has a hole on the nsr where the jack and tools are kept, although nothing like the osr. The scuttle is gone in 4 places. But judging by the amount of paint that came off, its been re-sprayed a few times I reckon. I was suprised however of the lack of dents in it. There was one bit of filler above the nsr wheel arch. Looks like a shopping trolley accident. Its a very straight car - honestly!

As to the SE, I am pleased with the finish....but maintaining it is a nightmare! We are going to used different paint and top coat with the Evo2. Apparently there is a very hard top coat out that is very resistant to scratching. Its expensive, but I'm looking at it.

Good luck with your's too Brian, these cars are very good at hiding all sorts of nastyness. Looking at yours and my Evo2, you would have never have knew how much rust can actually be there.

Some pics of the rusty strut top.There was no sign at all that this was below the seam seeler.....
Floor pan rot thanks to blocked sill and sunroof draining into said area.Previous owner having used this area for a jacking point didn't help.That does it. Touring cars don't have sunroofs and this won't have either !
There's a few nice holes in the chassis leg in the right rear arch too.Again, you'd never know it was there untill you remove the underseal.

Brian, this is just the things I found on my Evo2, although not so bad at the strutt tops, although someone has repaired these in the past.

With areas that have been "sealed" from the factory, it is very deceptive, as when you remove this sealer you can find nastyness as you have. It makes you wonder what would be left if the shell was acid dipped or shot blasted.  

Mine has halted for now untill next month as the bodyshop is bust with other work, and I havn't had the time off work to do anymore to it.

I also still have the sunroof-less roof panel too if you would like it?

Exactly the same with my top strut, but not as bad. My front floors have a few small holes. I took the sill skirts off and was suprised both sills were still solid.

I have started to grind away the surface rust and just coat wih an anti rust primer. I'll get the larger areas cut out and replaced by a friend.

Toby if you are not going to get the surface rust
blasted to really get it good, try some of this stuff after
grinding - the clasic car fraturnity (?) swear by it.
You can get it by post.

I've tried it and it does work very well.

"DEOX GEL"
also the "DYNAX S-" cavity wax is apprantly also very
good and better than dinitrol etc.
I use this stuff quite often

Brian, hows your project comming along. Mine is nearly done now Nearly 2 and a half years later  and alot of grief from said bodyshop.

After all that time I am looking forward to getting it back up and running, but not looking forward to the time between now and then... its just been sooo long I stripped it. I am sure bits have gone astray, missing, thrown out etc.

You live and learn.
